Step 1 — Chassis Selection and Intake

Every Upgrade Van build starts with a Mercedes-Benz Sprinter 3500. We spec the chassis ourselves: high-roof extended body, 170" wheelbase, diesel powertrain. On arrival, our team performs a comprehensive pre-build inspection — electrical, structural, mechanical — before a single panel is removed. We document everything with photos and log the chassis VIN, mileage, and condition as a baseline for warranty tracking.

Step 2 — Design Consultation and 3D Configuration

Before fabrication begins, you work directly with our design team. We use a real-time 3D configurator so you can visualize every element: headliner style, upholstery material, floor plan, lighting zones, partition placement, and technology package. Nothing goes into production until you've signed off on the build specification sheet. Changes after this point are possible but affect timeline.

Step 3 — Acoustic Mastery Layer

Most people underestimate how much work goes into the acoustic foundation. Our team strips the van to bare metal and applies a multi-layer system: mass-loaded vinyl on the floor and lower walls, closed-cell spray foam in cavities, sound-decking material over structural panels, and precision-cut insulation pads on every door and roof section. This phase alone accounts for 15–20% of total build hours.

The acoustic layer is invisible when the build is done. That's the point — you're supposed to forget you're in a van.

Step 4 — Custom Ceiling and Wall Systems

Our upholstery team works exclusively with certified Katzkin leather and premium automotive fabrics. Every seating surface is hand-wrapped with double-stitched seams and custom piping. The subfloor system uses a layered approach: moisture barrier → rigid insulation board → marine-grade plywood → premium waterproof flooring. We do not glue flooring directly to metal.

Step 6 — Technology, Final QA, and Delivery
